Same thing happened to me. # 7 cylinder is the weak link. Fixed it by having Steve at RED put darton sleeves in the block.

First thing I'd wonder about is if the original tune caused the problem -- leaning out the A/F ratio to the point of overheating the piston, or if it was the 2nd round of mods (combination of tune, heads, cam). It appears there may not have been enough miles on the 2nd round to cause all the damage?

Or, for that matter, if the headers had any effect on combustion chamber / exhaust temps.

It would be interesting to know the final A/F ratio in both cases.

I'm no tunning expert and will agree the Mustang Dyno is greedy.
The only difference with my set up vs the op is I have a MF103 vs 107
Melrose 1 7/8 vs pfat 1 3/4, stock intake and tb vs Fast 102 KW TB
I assume OP has stock axle back and cats vs my Corsa and high flow cats, anything else is stock.
My RWHP and TQ numbers on a Mustang Dyno are 491.6/447.4
The torque difference is what stands out to me, not saying the OP numbers are wrong but the numbers seem a little off.

Update:

I have chosen to have LME here in Houston to build me a rather beefy short block. Brian was very attentive and professional to all of my questions, plus he made some things happen he didn't have to get me my business and to have my motor back to me before the end of the month.

I am going with the following:

-RHS block, 4.125 bore, standard deck
-Weisco pistons, 12.0 CR, Gas ported
-Stock LS7 Crank- machined and balanced with the new tolerances
-Stock titanium rods - to be machined as well.
-ARP everything in the motor.
-Crane Tie-Bar High RPM Hyd Lifters
-New Cloyes Hex-adj timing set with C5R chain
-New front cover (LS7 cover does not fit the block)
-Cometic Gaskets
-Katech LS9X Clutch

My cam is a 240/248 114 EPS lobe cut by Cam Motion. A lot of folks have been asking me about it. I will post up a video I have of it running before the block cracked.

My previous mods on top of all of this:
-510 Racing Engineering Ported Heads (We are going to have to work on them a bit to get them ready for the new block and pistons)
-Manley Exhaust Valves, stock intake valves
-Nextek Springs
-Trunions on the rockers
-Fast 102 with Fast rails
-N/W 102 TB
-Halltech 107 CAI
-Pfadt headers.

Wow! That's a bunch of stuff I have bought for the car. No wonder my i feel broke.
