Well i bought a cheap welder and this is what I got...I think it is going to be awesome, no more breaking baffles!! I am waiting for my fiberglass exhaust wrap to come in and I will wrap the perforated pipe and weld it all up, then hope that the quiet side is actually quiet.
If anyone steals my idea they have to give....uh.. 50 bucks.

The reason they last when we do them is that we figured out almost 5 years ago that you need to add additional tack welds to those inner panels when you open them up to do the mod. We have always added those welds to the inner panels and we've never had a rattle issue since.

Hey
I'm curious if your fix ended up working long term?
My current exhaust had the "Exhaust Mod" done by the previous owner and it's rattling and raspy now which leads me to believe the internals have likely cracked like your original post on the first page.
I'm debating on having them cut open again and re-welded...
OR
cut open again and remove the piece that cracked completely...
OR
Get a new stock exhaust and maybe just go with cut outs before the muffler.

When you first did the muffler mod did you put the fiberglass back in that was in there in a bag?? I took my fiberglass out of the bag that it was in and stuffed it back in there before welding it back close. No problems so far and that was over 10,000 miles ago.
If you didn't maybe that is why it cracked.....

Question would be is the flow enough to not hurt performance below 3500rpm if using the stock butterfly valve system.

I do not know as this modification was done by the previous owner.
I'm on the fence between having a shop cut it open an re-welding but I'm in fear of possibly having to do it all over again if it cracks.
If I can remove the cracked piece altogether to avoid it breaking again, I'll do it. However, if there is still potential of another failure I probably won't bother and just go back to stock.
This modification maybe had 3,000 miles on it before it cracked.

I just made a quick video about this junk ZR1 muffler failure and put it up on Youtube since there are zero videos on the subject that I've found. Many Z06 owners do the perforated pipe mod and never even think to look at that wall/baffle so it would be good to get the word out so people can either fix/strengthen the wall while in there doing the mod, or if you have a good unbroken set of mufflers you can reinforce it BEFORE it cracks all to sh**. What a horrible design.
