Curious, has anyone had further melting issues after bypassing the harness. After my post above I direct wired the center wire that the connector had melted on repeatedly.
No issues ...... so far ...... but still I'm worried about issues. I really dont care if it craps out the fan or control module. But back the other way would be bad.

As long as you only bypass the plug and not the pwm you are fine. Just solder the middle wire from either side of the plug together, or all three if you want. Only downside is you have to cut them if you replace the fan. No big deal in my opinion.

I just bypassed the 10agw power wire about 3 months ago. Fan stopped working yesterday. I could see the wire was still together so I checked everything else. Finally after ruling out everything else I checked the bypassed wire.
The copper connectors had a lot of corrosion on them. I cleaned, soldered and heat shrank them this time and so far so good.

Usually when I see melted connections like this on any circuit, anywhere on anything, its usually due to a lose pin/socket or bad crimp on the wire which results in a bad connection. That connection effectively turns into a small heater which of course, heats up and melts wherever its located till it fails totally. Its also possible that too small of a wire to it was used or poor materials in the pin/socket. If GM is aware of this, I'm surprised they haven't issued a TSB or since its a "show-stopper" as such, then a recall to repair.

When I first created this thread I checked my plug in and it was fine with no melting issues. So then I replaced the controller and it still didnt work. Finally I replaced the fan motor and in my case that was what went out. At the time my car only had 2500 miles on it I believe.
